How Playing Cards Are Made at Bicycle® and Some Interesting History

How are playing cards made? Step by step! Take an exclusive tour inside the Bicycle® playing card factory and learn the art, science, and craftsmanship that goes into making every deck of cards.

The United States Playing Card Company of Cincinnati is the maker of playing cards with the “Bicycle” trademark. The company was founded as the United States Printing Company in 1885. The brand has been in continuous production since 1885, although the United States Playing Card Company was separated from the printing company because of such rapid growth on its own.

Bicycle is a standard issue deck of cards consisting of 52 red and black colored cards. Each card may have one of the four suits: spades, clubs (sometimes called “clovers”), diamonds, and hearts. The numbers on the cards range from 2 to 10, then proceed onward to “Jack”, then “Queen”, “King”, and “Ace”. The “Ace” has also been known to be the first card in a typical deck. The bicycle trademark is usually printed on the Ace of spades.

Bicycle® Cards is your worldwide source for playing cards. From Cardistry and Flourishing to Magic and Collecting, Bicycle® has a deck that’s right for you. Cardistry by Andrei Jikh.

During World War II, Bicycle cards were produced that, when submerged in water, could be peeled apart and both halves had a map on the inside. When all the cards were put together it made a large map. These were specially designed cards supplied to POWs so if they escaped they would have a map. The United States Playing Card Company joined forces with American and British intelligence agencies to create the very special deck of cards. The decks were specifically created to help Allied prisoners of war escape from German POW camps.

The United States Printing Company provided “spotter” cards, which illustrated the characteristic shapes of tanks, ships and aircraft from the more powerful countries.

In 2003 the United States Playing Card Company introduced Iraq’s Most Wanted Decks, which identified the most-wanted members of President Saddam Hussein’s government. When introduced, 750,000 decks were sold in one week.

Corporate Headquarters for the United States Playing Card Company is located in Erlanger, Kentucky.

BICYCLE PLAYING CARDS FOR COLLECTORS

This website was created by Joseph Pierson to share as much information as possible about the historic Bicycle Playing Cards produced by the Russell and Morgan Printing Company, and its successor, the United States Playing Card Company, from 1885 until approximately 1925. The numerical listings reference the assigned number for each back design in a scrupulously researched handbook published in 1955 by Mrs. Ruth Robinson: “ Collector’s Handbook of Bicycle Brand Playing Cards .”

Mrs. Robinson did much of what I consider the heavy lifting on researching Bicycle cards. She was the first (as far as I know) to catalogue each individual back design, and its respective colors. She also noted the date of first issue of each back, and even the subtle printing variations in the evolution of several of the designs. This website should, therefore, be considered an updating of Mrs. Robinson’s fine work, rather than a newly executed original idea.

One area where I have been able to fill a gap in Mrs. Robinson’s work is in the cataloguing of each of the aces of spades, the attending jokers, and the boxes that housed the cards when they left the factory. But even here, I had several predecessors. First was Gene Hochman who wrote the original  Encyclopedia of American Playing Cards . His research paired the Bicycle aces and jokers and ascribed a range of dates for each. Tom and Judy Dawson have since lovingly and painstakingly updated the encyclopedia and have added innumerable details on scores of card companies and their cards. All that was left, then, was to inventory the Bicycle box designs.

The boxes that 19th and early 20th century cards came in were ordinary cardboard, sometimes coated, but as often not. Time has been their enemy; many were worn out and discarded, others defaced for USPC promotions that urged consumers to mail in the box top and flap. Many of those that survived suffer the wounds inflicted by cards being repeatedly removed and replaced for nightly sessions of whist, poker or solitaire and the non-archival tape that inevitably followed. As a consequence of the popularity of 52 cards, many decks survive today, occasionally in pristine condition, but most often thoroughly played and without a box. Fortunately, however, enough boxes have fallen into the hands of collectors to create a fairly vivid picture of the evolution of the original homes to these cards.

The miracle of the internet also allows me to render every image in full color, so that’s an added benefit of being where and when I am.

I have included some recent eBay auction prices for Bicycle cards on the individual card pages, for auctions of both singles and complete decks. This should not be construed as an attempt by me to ascribe a specific value to any of the cards shown on this website, it is merely a cataloging of prices realized. As I observe on various pages herein, the prices for Bicycle cards on eBay often fluctuate wildly. But, there is some reason to these peaks and valleys. There are a handful of serious Bicycle card collectors out there. If any one of them really wants a deck or single, he or she will likely put in a very high maximum bid. If no other serious collector bids, the hammer price probably won’t be quite so high. But, if one other collector with deep pockets also bids, the gap between the top two bidders and the rest of the pack can be quite large.

I should also note that I am happy to evaluate any vintage Bicycle playing cards you may have. In that context, it’s important to know that I am an active collector. I will always offer that caveat when asked to ascribe a value to your cards.

I hope you enjoy this website. For suggested edits or corrections, comments or fan mail, please click on “Contact” or the lefthand “US” logo on the home page to access my contact information.

How Bicycle Playing Cards are Made

Known for its signature Bicycle Playing Cards , the United States Playing Card Company (USPCC) is one of the largest producers of playing cards in the world. Join us for an exclusive look at how the USPCC continues to create high-quality decks of cards that are beloved by magicians , cardists and poker players everywhere.

bicycle playing cards

History of the USPCC

The USPCC started in 1867 as Russell, Morgan & Company when A.O. Russell and Robert J. Morgan purchased the printing section of The Cincinnati Enquirer in Ohio. They began producing playing cards in 1881, eventually developing the iconic Bicycle brand and adopting their United States Playing Card Company name in 1885.

Since then, the USPCC has grown into one of the largest producers of playing cards in the world. Over the years, they have acquired smaller companies like Arcco Playing Card Company (1987) and Hoyle (2001) and now print their playing cards (including the Richard Turner Gold Seal Bicycle Cards ) along with a variety of other popular brands such as Tally-Ho Playing Cards and Bee Playing Cards . They are also one of the biggest manufacturers of custom decks of cards . They even make Bicycle trick decks .

Operating out of the Cincinnati factory for decades, the USPCC eventually moved their operations to Erlanger, Kentucky in 2009.

The Secret Art of Printing

After spending more than 130 years fine-tuning their process, it’s probably not shocking to learn that the USPCC is quite discreet about how they produce playing cards. It’s similar to how you don’t see Coca-Cola eager to post their secret formula anywhere.

It’s been said that if you visit the USPCC factory, you’ll be required to sign a non-disclosure agreement. So, the following is a general overview of how USPCC playing cards are based on knowledge available to the public.

Making the Paper Stock

Most playing cards start the same way with two massive rolls of paper being run through a special laminator that sticks them together with a special opaque glue that ensures no light can shine through the cards.

However, the USPCC stands apart from the rest because they create their own unique card stock. Their signature “Air-Cushion” stock uses a special embossing technique that places small dimples on the faces of each card. These small bumps create pockets of air, allowing the cards to smoothly glide over each other. In the past, this process was done with cloth rollers covered in linen, hence the term “Linen Finish” that is occasionally used. But, today, the USPCC uses a more durable and efficient machine roller.

Printing the Playing Cards

Once the paper stock is complete, you end up with a long roll (sometimes as long as 25,000 feet) that is ready for printing. The printing process starts with a laser-etched plate. For Bicycle Playing Cards, the same digital template is used each time. However, for custom decks of cards, a new plate is constructed based on the unique design. These printing plates are mounted in the printing press on rotating cylinders which get coated with quick drying ink that is then transferred onto the paper stock as it quickly passes through the machine.

Only one roll of paper and one color can be printed at a time. If you want to add another color, the paper must go through a separate roller. This is why you start with such a massive roll of paper. The rapid web press machine used by the USPCC can print approximately 10 decks of cards every second (both the front and back!). So, by the time you’re done with your roll of paper, you end up with approximately 11,000 decks of Bicycle Playing Cards. This is also why the USPCC requires you to meet significant minimum deck requirements when ordering a custom deck of cards.

To complete the printing process, a special coating known as a “finish” is added. This seals the cards to protect against moisture and allow them to more evenly fan and spread.

Cutting the Playing Card Sheets

Once the playing cards are printed, they are sent through a finely-tuned cutting machine that divides them into “uncut sheets”. Each of these “uncut sheets” represents an entire deck of 56 cards in 7 neat rows of 8 cards. Since a standard deck of Bicycle Playing Cards features 52 cards and 2 jokers, special advertisement cards are often included to occupy these last 2 spots. In custom decks of cards, these extra cards are sometimes replaced with extra Jokers or exclusive gaff cards.

While some of the “uncut sheets” might be put aside for collectors , most of them are sent to the USPCC’s “Finishing Area” to be individually cut. Each sheet is first cut into long rows of 8 cards and then fed manually into a punch machine that “punches” each card individually at a mind-blowing rate of 350 cards per minute!

Uncut sheet of bicycle playing cards

Assembling the Decks of Cards

After they are individually cut, each deck of Bicycle Playing Cards is neatly organized by a machine before being sealed in a tuck case and shrink-wrapped with plastic. They are then placed into larger boxes for distribution around the world.

Commitment to Quality

One of the biggest reasons Bicycle Playing Cards offer such consistent performance is the commitment to quality assurance from the USPCC. Specially-trained technicians closely monitor every aspect of the production process from examining the initial plates to checking for printing errors and ensuring each deck of cards is properly assembled. This is why their cards last so long and they are preferred by many magicians for magic tricks .

USPCC vs Other Companies

One of the biggest differences between USPCC playing cards and those offered by other companies is the fact that the USPCC makes its own card stock and conducts a separate embossing process to ensure consistent handling and feel across all its decks of cards. There are differences between their classic Rider backs and standard decks of cards .

Some other companies integrate embossing into the printing process and others like Expert Playing Card Company and Legends Playing Card Company will sometimes import ready-made, pre-embossed card stock from paper mills. Varying finishes means you won’t know how a deck feels or handles until you pick it up for yourself.

Some other companies also differentiate themselves by using paper with different weights in grams per square meter like 300gsm or 310gsm. There are also a variety of different glues that can be used like “black-core” or “grey-core” that impact the stiffness, flexibility or opacity of a playing card.

Why Magicians Trust Bicycle Playing Cards

As magicians and cardists, we’ve become so accustomed to handling a deck of cards that we might not realize how much technology and effort is needed to produce a quality deck of cards.

Bicycle Playing Cards continue to be one of the most popular decks of cards in the world for card tricks , sleight of hand and card games because the USPCC refuses to take short cuts with any of its playing cards. Cutting corners results in a cheap deck that handles like a stack of bricks and is useless for magic tricks or poker games.

Don’t get us wrong, other companies produce some amazing decks as well! But, the biggest selling point with Bicycle Playing Cards, or any other deck from the USPCC, is that you know exactly what you’re going to get each and every time.

If you're looking to start a card collection though, you should also check out these gorgeous custom cards , extremely rare playing cards and the best ways to store your playing cards , display your playing cards and make them last longer .

In Transit: Notes from the Underground

Jun 06 2018.

Spend some time in one of Moscow’s finest museums.

Subterranean commuting might not be anyone’s idea of a good time, but even in a city packing the war-games treasures and priceless bejeweled eggs of the Kremlin Armoury and the colossal Soviet pavilions of the VDNKh , the Metro holds up as one of Moscow’s finest museums. Just avoid rush hour.

The Metro is stunning and provides an unrivaled insight into the city’s psyche, past and present, but it also happens to be the best way to get around. Moscow has Uber, and the Russian version called Yandex Taxi , but also some nasty traffic. Metro trains come around every 90 seconds or so, at a more than 99 percent on-time rate. It’s also reasonably priced, with a single ride at 55 cents (and cheaper in bulk). From history to tickets to rules — official and not — here’s what you need to know to get started.

A Brief Introduction Buying Tickets Know Before You Go (Down) Rules An Easy Tour

A Brief Introduction

Moscow’s Metro was a long time coming. Plans for rapid transit to relieve the city’s beleaguered tram system date back to the Imperial era, but a couple of wars and a revolution held up its development. Stalin revived it as part of his grand plan to modernize the Soviet Union in the 1920s and 30s. The first lines and tunnels were constructed with help from engineers from the London Underground, although Stalin’s secret police decided that they had learned too much about Moscow’s layout and had them arrested on espionage charges and deported.

The beauty of its stations (if not its trains) is well-documented, and certainly no accident. In its illustrious first phases and particularly after the Second World War, the greatest architects of Soviet era were recruited to create gleaming temples celebrating the Revolution, the USSR, and the war triumph. No two stations are exactly alike, and each of the classic showpieces has a theme. There are world-famous shrines to Futurist architecture, a celebration of electricity, tributes to individuals and regions of the former Soviet Union. Each marble slab, mosaic tile, or light fixture was placed with intent, all in service to a station’s aesthetic; each element, f rom the smallest brass ear of corn to a large blood-spattered sword on a World War II mural, is an essential part of the whole.

The Metro is a monument to the Soviet propaganda project it was intended to be when it opened in 1935 with the slogan “Building a Palace for the People”. It brought the grand interiors of Imperial Russia to ordinary Muscovites, celebrated the Soviet Union’s past achievements while promising its citizens a bright Soviet future, and of course, it was a show-piece for the world to witness the might and sophistication of life in the Soviet Union.

It may be a museum, but it’s no relic. U p to nine million people use it daily, more than the London Underground and New York Subway combined. (Along with, at one time, about 20 stray dogs that learned to commute on the Metro.)

In its 80+ year history, the Metro has expanded in phases and fits and starts, in step with the fortunes of Moscow and Russia. Now, partly in preparation for the World Cup 2018, it’s also modernizing. New trains allow passengers to walk the entire length of the train without having to change carriages. The system is becoming more visitor-friendly. (There are helpful stickers on the floor marking out the best selfie spots .) But there’s a price to modernity: it’s phasing out one of its beloved institutions, the escalator attendants. Often they are middle-aged or elderly women—“ escalator grandmas ” in news accounts—who have held the post for decades, sitting in their tiny kiosks, scolding commuters for bad escalator etiquette or even bad posture, or telling jokes . They are slated to be replaced, when at all, by members of the escalator maintenance staff.

For all its achievements, the Metro lags behind Moscow’s above-ground growth, as Russia’s capital sprawls ever outwards, generating some of the world’s worst traffic jams . But since 2011, the Metro has been in the middle of an ambitious and long-overdue enlargement; 60 new stations are opening by 2020. If all goes to plan, the 2011-2020 period will have brought 125 miles of new tracks and over 100 new stations — a 40 percent increase — the fastest and largest expansion phase in any period in the Metro’s history.

Buying Tickets

  • Ticket machines have a button to switch to English.
  • You can buy specific numbers of rides: 1, 2, 5, 11, 20, or 60. Hold up fingers to show how many rides you want to buy.
  • There is also a 90-minute ticket , which gets you 1 trip on the metro plus an unlimited number of transfers on other transport (bus, tram, etc) within 90 minutes.
  • Or, you can buy day tickets with unlimited rides: one day (218₽/ US$4), three days (415₽/US$7) or seven days (830₽/US$15). Check the rates here to stay up-to-date.
  • If you’re going to be using the Metro regularly over a few days, it’s worth getting a Troika card , a contactless, refillable card you can use on all public transport. Using the Metro is cheaper with one of these: a single ride is 36₽, not 55₽. Buy them and refill them in the Metro stations, and they’re valid for 5 years, so you can keep it for next time. Or, if you have a lot of cash left on it when you leave, you can get it refunded at the Metro Service Centers at Ulitsa 1905 Goda, 25 or at Staraya Basmannaya 20, Building 1.
  • You can also buy silicone bracelets and keychains with built-in transport chips that you can use as a Troika card. (A Moscow Metro Fitbit!) So far, you can only get these at the Pushkinskaya metro station Live Helpdesk and souvenir shops in the Mayakovskaya and Trubnaya metro stations. The fare is the same as for the Troika card.
  • You can also use Apple Pay and Samsung Pay.

Rules, spoken and unspoken

No smoking, no drinking, no filming, no littering. Photography is allowed, although it used to be banned.

Stand to the right on the escalator. Break this rule and you risk the wrath of the legendary escalator attendants. (No shenanigans on the escalators in general.)

Get out of the way. Find an empty corner to hide in when you get off a train and need to stare at your phone. Watch out getting out of the train in general; when your train doors open, people tend to appear from nowhere or from behind ornate marble columns, walking full-speed.

Always offer your seat to elderly ladies (what are you, a monster?).

An Easy Tour

This is no Metro Marathon ( 199 stations in 20 hours ). It’s an easy tour, taking in most—though not all—of the notable stations, the bulk of it going clockwise along the Circle line, with a couple of short detours. These stations are within minutes of one another, and the whole tour should take about 1-2 hours.

Start at Mayakovskaya Metro station , at the corner of Tverskaya and Garden Ring,  Triumfalnaya Square, Moskva, Russia, 125047.

1. Mayakovskaya.  Named for Russian Futurist Movement poet Vladimir Mayakovsky and an attempt to bring to life the future he imagined in his poems. (The Futurist Movement, natch, was all about a rejecting the past and celebrating all things speed, industry, modern machines, youth, modernity.) The result: an Art Deco masterpiece that won the National Grand Prix for architecture at the New York World’s Fair in 1939. It’s all smooth, rounded shine and light, and gentle arches supported by columns of dark pink marble and stainless aircraft steel. Each of its 34 ceiling niches has a mosaic. During World War II, the station was used as an air-raid shelter and, at one point, a bunker for Stalin. He gave a subdued but rousing speech here in Nov. 6, 1941 as the Nazis bombed the city above.

Take the 3/Green line one station to:

2. Belorusskaya. Opened in 1952, named after the connected Belarussky Rail Terminal, which runs trains between Moscow and Belarus. This is a light marble affair with a white, cake-like ceiling, lined with Belorussian patterns and 12 Florentine ceiling mosaics depicting life in Belarussia when it was built.

Transfer onto the 1/Brown line. Then, one stop (clockwise) t o:

3. Novoslobodskaya.  This station was designed around the stained-glass panels, which were made in Latvia, because Alexey Dushkin, the Soviet starchitect who dreamed it up (and also designed Mayakovskaya station) couldn’t find the glass and craft locally. The stained glass is the same used for Riga’s Cathedral, and the panels feature plants, flowers, members of the Soviet intelligentsia (musician, artist, architect) and geometric shapes.

Go two stops east on the 1/Circle line to:

4. Komsomolskaya. Named after the Komsomol, or the Young Communist League, this might just be peak Stalin Metro style. Underneath the hub for three regional railways, it was intended to be a grand gateway to Moscow and is today its busiest station. It has chandeliers; a yellow ceiling with Baroque embellishments; and in the main hall, a colossal red star overlaid on golden, shimmering tiles. Designer Alexey Shchusev designed it as an homage to the speech Stalin gave at Red Square on Nov. 7, 1941, in which he invoked Russia’s illustrious military leaders as a pep talk to Soviet soldiers through the first catastrophic year of the war.   The station’s eight large mosaics are of the leaders referenced in the speech, such as Alexander Nevsky, a 13th-century prince and military commander who bested German and Swedish invading armies.

One more stop clockwise to Kurskaya station,  and change onto the 3/Blue  line, and go one stop to:

5. Baumanskaya.   Opened in 1944. Named for the Bolshevik Revolutionary Nikolai Bauman , whose monument and namesake district are aboveground here. Though he seemed like a nasty piece of work (he apparently once publicly mocked a woman he had impregnated, who later hung herself), he became a Revolutionary martyr when he was killed in 1905 in a skirmish with a monarchist, who hit him on the head with part of a steel pipe. The station is in Art Deco style with atmospherically dim lighting, and a series of bronze sculptures of soldiers and homefront heroes during the War. At one end, there is a large mosaic portrait of Lenin.

Stay on that train direction one more east to:

6. Elektrozavodskaya. As you may have guessed from the name, this station is the Metro’s tribute to all thing electrical, built in 1944 and named after a nearby lightbulb factory. It has marble bas-relief sculptures of important figures in electrical engineering, and others illustrating the Soviet Union’s war-time struggles at home. The ceiling’s recurring rows of circular lamps give the station’s main tunnel a comforting glow, and a pleasing visual effect.

bicycle card factory tour

Double back two stops to Kurskaya station , and change back to the 1/Circle line. Sit tight for six stations to:

7. Kiyevskaya. This was the last station on the Circle line to be built, in 1954, completed under Nikita Khrushchev’ s guidance, as a tribute to his homeland, Ukraine. Its three large station halls feature images celebrating Ukraine’s contributions to the Soviet Union and Russo-Ukrainian unity, depicting musicians, textile-working, soldiers, farmers. (One hall has frescoes, one mosaics, and the third murals.) Shortly after it was completed, Khrushchev condemned the architectural excesses and unnecessary luxury of the Stalin era, which ushered in an epoch of more austere Metro stations. According to the legend at least, he timed the policy in part to ensure no Metro station built after could outshine Kiyevskaya.

bicycle card factory tour

Change to the 3/Blue line and go one stop west.

8. Park Pobedy. This is the deepest station on the Metro, with one of the world’s longest escalators, at 413 feet. If you stand still, the escalator ride to the surface takes about three minutes .) Opened in 2003 at Victory Park, the station celebrates two of Russia’s great military victories. Each end has a mural by Georgian artist Zurab Tsereteli, who also designed the “ Good Defeats Evil ” statue at the UN headquarters in New York. One mural depicts the Russian generals’ victory over the French in 1812 and the other, the German surrender of 1945. The latter is particularly striking; equal parts dramatic, triumphant, and gruesome. To the side, Red Army soldiers trample Nazi flags, and if you look closely there’s some blood spatter among the detail. Still, the biggest impressions here are the marble shine of the chessboard floor pattern and the pleasingly geometric effect if you view from one end to the other.

bicycle card factory tour

Keep going one more stop west to:

9. Slavyansky Bulvar.  One of the Metro’s youngest stations, it opened in 2008. With far higher ceilings than many other stations—which tend to have covered central tunnels on the platforms—it has an “open-air” feel (or as close to it as you can get, one hundred feet under). It’s an homage to French architect Hector Guimard, he of the Art Nouveau entrances for the Paris M é tro, and that’s precisely what this looks like: A Moscow homage to the Paris M é tro, with an additional forest theme. A Cyrillic twist on Guimard’s Metro-style lettering over the benches, furnished with t rees and branch motifs, including creeping vines as towering lamp-posts.

bicycle card factory tour

Stay on the 3/Blue line and double back four stations to:

10. Arbatskaya. Its first iteration, Arbatskaya-Smolenskaya station, was damaged by German bombs in 1941. It was rebuilt in 1953, and designed to double as a bomb shelter in the event of nuclear war, although unusually for stations built in the post-war phase, this one doesn’t have a war theme. It may also be one of the system’s most elegant: Baroque, but toned down a little, with red marble floors and white ceilings with gilded bronze c handeliers.

bicycle card factory tour

Jump back on the 3/Blue line  in the same direction and take it one more stop:

11. Ploshchad Revolyutsii (Revolution Square). Opened in 1938, and serving Red Square and the Kremlin . Its renowned central hall has marble columns flanked by 76 bronze statues of Soviet heroes: soldiers, students, farmers, athletes, writers, parents. Some of these statues’ appendages have a yellow sheen from decades of Moscow’s commuters rubbing them for good luck. Among the most popular for a superstitious walk-by rub: the snout of a frontier guard’s dog, a soldier’s gun (where the touch of millions of human hands have tapered the gun barrel into a fine, pointy blade), a baby’s foot, and a woman’s knee. (A brass rooster also sports the telltale gold sheen, though I am told that rubbing the rooster is thought to bring bad luck. )

Now take the escalator up, and get some fresh air.

Since our first visit to Allied Cycle Works’ original factory in Little Rock, a lot has changed. They moved near Bentonville, giving them access to way more trails, and their process has been continually refined as they’ve added new models. The latest is the BC40 XC mountain bike , named for the massive Back Forty trail network there.

In this factory tour, Allied’s sales manager Will walks us through how they make their frames, including the linkage parts for the MTB, and how that differs from their road bikes. Check the video for the full story, and scroll down for more detailed photos and notes.

Enter the building and you’ll find their showroom, where you can see some of the bikes, check out merch, and pick up a demo bike. They keep a size run of each model available for test rides. Allied Cycle Works is also open for tours to anyone, just make a reservation in advance if you’d like to walk through this process in person.

Carbon Layup

allied cycles carbon cutting room

The first step in making the frames is cutting the carbon. They have an automated cutter that reads a computer program to minimize waste. Each frame section is cut in a group then bagged together and kitted in the trays and racks.

allied cycles carbon layup room

From there it goes into the layup room, where employees layup one tube or section at a time.

allied cycles employees laying up carbon fiber bike frames

Each person is trained on one part of the bike for at least six weeks, becoming an expert at that part’s layup.

allied cycles internal soft molds

The carbon pieces are laid up over soft, reusable silicone mandrels.

allied cycles internal soft molds

To make them firm enough to wrap carbon around, they fill them with grains. This gives them just enough shape for laying up the pre-preg carbon fiber, and once that’s done, the grains are dumped back out so that the molds can be pumped full of air once they go into the press.

allied cycles carbon frame parts before molding

Each mandrel has a port where high-pressure air can go in, which will press the inner mold against a CNC machined aluminum outer mold.

allied cycles carbon frame parts before molding

Some small parts and joints, like the BC40’s shock mount, are made by stacking layers of 3K woven carbon rather than the UD sheets used for most of the frame.

To the Presses

allied cycles pass through door from layup to molding rooms

Once it’s all pieced together and in the mold, it passes through this door into…

allied cycles heat presses

…the press room. Here, the molds are hooked up to the air lines and inserted into heat presses. These warm the insides to melt the resin while the air pressure squeezes the carbon layers against the metal mold. This pushes out any air and excess resin and essentially glues all of the layers together permanently.

allied cycles kitted frame parts

Once it cools, the molds are open, and out pops the frame part. In the case of the BC40, the entire front triangle is made as a single piece, and each side of the rear triangle is one piece.

allied cycles kitted frame parts

The road and gravel frames are made in sections, then bonded together. All of the parts are made in batches and kitted together, then they move over to the next area to be assembled and have any metal parts bonded into place.

allied cycles frame parts bonding and assembly

Allied uses metal threaded bottom brackets, and those are bonded into place to permanently attach inside the BB shell.

allied cycles frame parts bonding and assembly

The tubes are sleeved to fit together. They use a bonding agent to glue them together, then overwrap each joint with a layer of carbon fiber. Then it’s back into an oven to cure the bonding glue and overwrap, essentially creating one single unit.

Quality Control

allied cycles finishing and assembly station

Once the frame looks like a frame, it goes through a series of checks for alignment and cable pass-through. Now is the time to fix any little issues. They want to make sure all of the hoses, wires, and cables will slide all the way through any internal routing ports before the frame gets sanded and painted!

allied cycles sanding and finishing room

Once it passes that QC check, it moves on to sanding and finishing. All flashing is removed, and the frames are coated in a lightweight filler to smooth any small imperfections from the molding process. This is done so that they have a layer to sand smooth before paint without having to sand the carbon. That’s important because Allied doesn’t add a cosmetic outer layer of carbon fiber, and they can’t sand the carbon itself. So this filler is applied all over the frame, and then mostly sanded off.

allied cycles robot sander

Once that’s done, the frames are ready for painting. Shown above are bikes ready for their first layer of paint, which will become the color of any logos or graphics.

allied cycles paint room

Allied paints all of their logos using a two-step process. First, they paint a base coat color that will show up as the logos. After that’s dry, vinyl graphics are applied to mask off the logos, then it goes back in the paint booth for the final (outer) paint color.

allied cycles paint example

Once that coat is dry, the masking stickers are pulled off, revealing the logos. So, for this bike above, it was painted neon yellow first, then masked, then painted in racing green. Removing the masking revealed the bright yellow logos. There are no decals on the finished product, it’s all paint. (Side note: The use of filler for sanding and smoothing is why Allied doesn’t offer frames unpainted or showing the raw carbon)

Assembly & Shipping

allied cycles bicycle assembly room

Once they’re painted and check, they move into the assembly room. Allied sells to shops and sells direct, but they’re all assembled in this room.

allied cycles bikes boxed and ready to ship

Then they’re boxed and ready for pickup, heading to a happy rider somewhere!

Huge thanks to Will, Drew, Cole, and the rest of the crew for showing us around and taking us for a ride!

mud

Whenever I see a tour of the carbon lay-up process it reminds me of how fragile carbon frames are. They are disposable. They cannot withstand impacts. They are insanely expensive. All for one pound of weight compared to steel, and even less for titanium.

Greg

Spoken like a guy whose name is mud.

Veso Mandaric

hahahahahahahahahahaha thank you Frank

Don Carboneone

Carbon done well is damn strong. Carbon done not so well isn’t. It depends. It can be fragile and it can fail suddenly or it can last a long time. It depends.

Rusty

Those are some wide ranging generalities there my dude. You might want to rethink your statements.

Yup very fragile. There are several 787s with 10,000 cycles flying right now.

You are Conspiracy Theorist hahahahaha

I have repaired a few CF frames, they are more repairable than any other frame material out there, including DIY at-home repairs, not all that complex, although time consuming and messy. I’ve been racing on them for years, including winning races, so they must have “stood up” to some impacts and thrashing.

Peter Aretin

Interesting, but the persistent little window is annoying.

G-Bike

I own and ride many bikes, mostly made of steel and titanium as well as a carbon one. They all have their unique qualities and characteristics of which I appreciate and I am not confident one is any better then the rest…..

carbonnation

Thanks, Tyler, fantastic article and info.

If I was in the market for a new mtb the BC40 would definitely be near the top of the list. More truthfully if l had the money for one. I don’t like the aesthetics of their road bikes. I know they’re some of the best money can buy but I dont like the way they look.

Noah

The opening comment about “more access to trails” in Bentonville compared to Little Rock is misinformed. There is more variety and in my opinion better trails in Little Rock and the central Arkansas area compared to NWA. The reason why they moved to Bentonville is to better suck the teat of Wal-Mart money. I know this was just a simple word-filler line, but it gives the wrong impression of trail availability in Arkansas. The Walton money has done great things for trails in Arkansas, but the Bentonville area is not the only place to go.

Kjoro

One only has to look at trail maps (i.e. Trailforks) to see the higher density of MTB trails near Bentonville as compared to Little Rock. The article doesn’t say “it’s the only place to go”, and based on your derision, sounds like you might be salty the jobs left Little Rock.

Kjoro, you are right that I am “salty”. It is not (or at least not only) because of jobs that left Little Rock. There is a complex social and economic impact that a small geographical area in Northwest Arkansas has on the rest of the state. Wal-Mart draws an ever increasing amount of money and power to that part of the state. The struggles and challenges faced by other regions of the state (for example the delta) do not resemble the affluence and success that is experienced by Wal-Mart and the many Wal-Mart tangential businesses and entities. I have to acknowledge that you are correct that I have a bias for Little Rock and central Arkansas because I am frustrated when I see policies and decisions that disproportionately benefit the already advantaged. So it is disappointing when a person or group makes a decision to give in to the siren call of Walton money.

From a trail perspective I do honestly believe that the trails in Bentonville are not as authentic and natural as those found in Little Rock and surrounding central Arkansas. I personally prefer trails that highlight and compliment the nature where they are located.

Hamjam

That was maybe true when they moved, but not now. There are so many more trails in Bentonville now. Little Rock has enough trails. The short drive from Little Rock to the Hot Springs area is the best. Also, he rugged gravel roads outside of Little Rock are amazing.

Doc Sarvis

Beyond impressed. Kind of sad to see how much post processing is needed and those poor folks who have to stand in the sanding booth all day. Looks like the robot can do some of it, but not all.

velodictorian

Agreed. Was hoping the frames would come out of the molds in better shape (literally and figuratively). Have a TIME ADHX and the exposed carbon looks glorious. I’m wondering if it would be possible to do a clear coated frame of exposed carbon with just the brand logos on it?
